The young owner of this silver Ford Falcon SR had already attempted to roll the guards himself before bringing the car to AutoFX WA. Unfortunately, the inner lips had folded in the wrong alignment, the shape was uneven and the paint underneath was badly cracked.
This was no longer a straightforward guard-rolling job. Before we could create the additional clearance he wanted, we first needed to tighten and flatten the incorrectly folded lips. We then pumped the rear guards approximately 25 mm and the front guards approximately 10 mm.
A small amount of grinding was also required around the rear bumper mounting area to prevent that section from becoming the next point of contact.
What had gone wrong with the DIY guard rolling?
Rolling a guard requires more than pushing the inner lip upward. The roller angle, pressure, heat and movement all need to be controlled as the lip gradually changes position.
On this Falcon, the inner lips had begun folding over in the wrong alignment. Instead of forming a controlled, flatter fold, sections of the lip had doubled over unevenly and worked against the shape we needed to create.
The paint underneath was also badly cracked by the time the car arrived. Once paint has cracked, guard rolling cannot restore it. The exposed areas may require sealing or later paint repair to reduce the risk of corrosion.
The young owner understood the condition of the vehicle and was not expecting a flawless cosmetic repair. His priority was correcting the shape as much as reasonably possible and creating the extra wheel clearance he needed.
Correcting the badly folded inner lips
Before pumping the guards outward, we first needed to improve the folds left by the previous attempt.
The uneven sections were gradually tightened and worked into a flatter position. This gave us a more stable inner edge to work from and reduced the chance of the existing fold moving in an even worse direction as outward pressure was applied.
Because the paint underneath was already extensively cracked, this stage was about improving the metal alignment rather than preserving an undamaged factory finish. That distinction is important when discussing the expected result with the owner.
Pumping the rear guards approximately 25 mm
The rear guards required a major pump of approximately 25 mm. This is substantially more involved than folding an inner lip for a small amount of tyre clearance.
Major guard pumping involves gradually reshaping the outer profile of the quarter panel. Considerable force may be required, but it still needs to be applied progressively. Trying to gain the full amount too quickly can create sharp distortions, pull the panel unevenly or make existing paint damage worse.
The video from this job shows the genuine physical effort involved. Guard rollers provide leverage, but they do not do the job automatically. Achieving a large increase requires repeated controlled passes, constant angle changes and a fair amount of physical work.
Pumping the front guards approximately 10 mm
The front guards were pumped approximately 10 mm. Although this was less than the rear, the same controlled approach was necessary.
Front fenders are removable panels and often behave differently from a fixed rear quarter panel. Their shape, mounting points and the position of the inner structure can influence how the metal responds as it is moved.
The objective was to gain useful additional clearance while keeping the reshaped guards reasonably consistent with the condition and overall appearance of the Falcon.
Grinding around the bumper mounting area
Creating clearance at the main wheel arch does not always solve every rubbing point. Around the rear of the arch, the bumper mounting area can still protrude into the space needed by the wheel and tyre.
A small amount of grinding was required in this area. This removed the local obstruction rather than continuing to push the entire guard outward solely to clear one mounting point.
Any modified or exposed metal in an area like this should be appropriately sealed to help reduce future corrosion.
Why major guard pumping costs more than basic rolling
A basic guard roll generally concentrates on repositioning the inner lip. Major pumping is different because it changes the visible outer profile of the guard and demands considerably more time and physical effort.
In this case, we were also correcting a failed previous attempt. The existing folds needed to be tightened and flattened before the guards could be reshaped properly.
The amount of work involved depends on the required clearance, panel construction, previous repairs, paint condition and how the metal responds. This is why photographs are helpful, but inspecting the vehicle is often necessary before confirming what can realistically be achieved.
Can guard pumping crack the paint?
Yes. Guard rolling and pumping always carry some risk of paint cracking, particularly on older paint, repaired panels or guards that have already been incorrectly modified.
Heating the paint appropriately can help it remain more flexible, but heat cannot guarantee that old or compromised paint will remain intact. On this Falcon, the underside paint was already badly cracked before we began.
With an undamaged vehicle, we explain this risk before starting. With a previously damaged guard, the discussion also needs to cover whether the metal can be improved without promising that the paint or panel will look factory-finished afterward.
A practical result for this Falcon SR
This Falcon was already fairly rough, and its young owner understood what he had brought us. The goal was not to present the guards as a flawless restoration.
The important result was correcting the badly aligned folds, reshaping the guards and creating substantial additional clearance: approximately 25 mm at the rear and 10 mm at the front.
It was also a good example of why major guard pumping should not be mistaken for a quick or effortless process. The finished clearance may be easy to see, but the video shows how much controlled physical effort goes into producing it.
